How can you prevent labeling errors in a high-volume packaging process?

At first glance, a single mislabeled item may seem like a minor mistake. But in a packaging process where thousands of products are labeled every day, that same mistake can have major consequences: an incorrect price, missing allergen information, an incorrect expiration date, or a package being sent to the wrong destination.

With high volumes, not only is the likelihood of errors greater, but their impact often is as well. Product recalls, dissatisfied customers, and extra work can easily result. In this blog, we’ll discuss where labeling errors often occur and what measures you can take to prevent them in a high-volume process.

Why errors occur more frequently at high volumes

At low production speeds, an employee often still has time to quickly check whether the correct label has been applied to the correct product. At high volumes, that leeway disappears. Products change rapidly, different items may get mixed up, and manual checks are simply no longer feasible without slowing down the process.

In addition, the following factors often play a role:

  • Multiple product variants with packaging that looks very similar
  • Labels that are selected or applied manually
  • Insufficient integration between production, weighing, and labeling systems
  • Limited or delayed checks, resulting in errors being detected too late
  • Busy conditions and time pressure on the production floor

The result: an error rate that is barely noticeable at low volumes, but which quickly results in hundreds of mislabeled products per day at high volumes.

The main causes of incorrect labeling

One of the most common errors is the mix-up of products or variants. When multiple product variants are packaged and labeled in close proximity to one another, there is a high risk that the wrong label will end up on the wrong product. This risk is particularly high for products whose packaging is virtually indistinguishable, making it difficult for an employee or the process itself to notice the difference in time.

In addition, manual data entry plays a major role. Every manual step in the process - such as retyping weight, price, or product code - is an opportunity for an error to occur. The more of this type of manual entry there is in the process, the greater the chance of discrepancies, simply because there are more opportunities for something to go wrong.

Insufficient integration between systems is also often at the root of incorrect labeling. If scales, printers, and production systems do not communicate properly with one another, there is a risk that incorrect or outdated data will end up on a label. Consider, for example, a price change that has not been immediately updated in the labeling system, or a weight that is not correctly transmitted to the printer, causing the label to mismatch the actual product.

Finally, many processes lack an automatic check of the final result. Without a verification step that actually checks the applied label, an error often goes unnoticed until the product has already been shipped or has even reached the customer. At that point, the error is no longer easy to correct, and the consequences are generally more severe than if it had been detected early in the process.

 

Practical measures to prevent errors

Automate the integration of weighing, printing, and labeling

By having scales, printers, and labeling systems communicate directly with one another, you eliminate the need to manually transfer data. The measured weight then sends the correct information directly to the label, without any employee intervention.

Use a checkweigher or visual inspection

A checkweigher automatically verifies whether the weight of a packaged product falls within the specified tolerance and can immediately flag or sort out products with a deviating weight. Note: A checkweigher only checks the weight and therefore does not resolve incorrect labeling. To minimize this risk, it is especially important to link weighing systems and printers so that the measured weight is automatically transferred to the label without any manual steps.

Use an inspection camera

In addition to a checkweigher, an inspection camera can serve as a valuable supplementary check. This camera verifies whether a label has actually been applied to the product and whether it is the correct label. This prevents a product without a label - or with the wrong label - from leaving the line before it is shipped.

Use product recognition instead of manual selection

Whenever possible, it is recommended to have products recognized automatically (for example, via barcodes, RFID, or scanning systems) so that the system selects the correct label on its own. This significantly reduces the risk of mix-ups, especially with product variants that look similar.

Minimize the number of manual data entry steps

Every step in which an employee retypes or manually enters data poses a risk. Take a critical look at which steps can truly be automated, such as automatically retrieving weight, price, or batch numbers from your ERP or production system.

Ensure up-to-date and centrally managed data

Errors also occur when different departments or locations work with outdated or unsynchronized data. A centrally managed database for product information, prices, and label data ensures that the same, up-to-date information is used everywhere.

Build in inspection points without sacrificing speed

Inspection doesn’t have to mean slowing down the process. Automated checks, such as a checkweigher or camera system, operate in sync with the production speed and flag deviations in real time, without requiring the line to be shut down.

Why this is also becoming increasingly important from a legal and regulatory perspective

In addition to operational risks, there is also a legal aspect to consider. Regulations such as the PPWR increasingly require accurate and complete information on packaging and labels, including details on material type and recyclability. Incorrect labeling therefore not only affects the customer experience but can also lead to non-compliance with legal requirements. A reliable and well-controlled labeling process is thus increasingly becoming a prerequisite rather than a nice-to-have.

Incorrect labeling in a high-volume packaging process usually does not result from a single major error, but from an accumulation of small risks: manual steps, insufficient integration between systems, and a lack of control over the final result. By automating wherever possible and building in controls without sacrificing speed, you can keep your process reliable, even as volumes continue to increase.
